I think the average beamer has a 4:3 aspect ratio, so I think a page layout size like 900x1200 or 1200x1600 pixels (landscape) will work fine in most cases. Set the display to full screen mode and everything will scale automatically.
Staff size: hard to tell. I’d say, experiment a bit, and try to imagine how it looks from a distance. I guess margins can be rather modest. File format PDF?
Disclaimer: I’ve never needed to project any of my music on a screen, so my answers may be utterly naive, but I thought you deserved some answer at least. There must be other forum-dwellers with more experience in this field.
I would do 16:9. Here are the settings I used for Crossway:
Export as PDF, then convert PDF to PNG at a resolution of 600 (Acrobat does this automatically).
Why not just export as PNG from Dorico directly?
